I didn't think to change the whole heat sink. I do understand that the whole assembly is different. My thought was:

    1. Get extra 7540 heat sink and 7550 heat sink
    2. Swap just fans (just the motor and blades part) from 7550 heat sink to 7540 heat sink
    3. Put modified 7540 heat sink into 7540 system
    4. Hope it to work

I was wondering about this too. You might just be able to swap the fan blades piece... if the size is right. Not sure how much work it would take to disassemble the heatsinks to that part.

I don't think this will work either. I have opened up the fan assembly before and the fan housing / ducting is completely different since there are openings for the air to blow through the side vents. The motor and bearing assembly are glued to the housing so unless you can get them off, I don't think it's possible.

The best bet is to swap the impeller but I'm also not sure if the z-height will be correct, and if there will be any actual benefit.

Here is the fan assembly for the 7540.

Here is a partial view of the fan assembly for the 7550.

Are you using the laptop on a table?
I'm wondering if putting the laptop on some risers so that there is more airflow beneath the laptop might help?

I'm using it on a table. What concerned me was the paste failing. There's plenty of airflow in the standard configuration.

EDIT: So after repasting with an extremely thin layer of KPx using the spread method and then applying about 1kg worth of pressure to the heatsink in the areas above the contact points (but not the heatpipes), I have gotten some much better temps. Still have about 36+ hours to go of continuous stress testing before I can call this method of application successful. It appears that reducing the thickness of the thermal paste as much as possible is the best way to go. Viscous pastes tend to hold up better.

Thank you very much for clarification and the pictures!

7550 fan definitely looks more robust.
