    Which model PSU? Under what situation? Light usage with battery already charged or heavy usage with battery also recharging.

    The former should not caused the PSU to get very warm. The latter will make it hotter, but no so hot you can't hold it. The newer PSUs are also more efficient so they should produce less heat than the old ones.

    in my case, if i plugged it at 110V and batt charging while using it - its very very very minimal compared when plugged at 220V

    I have three PA-3E's (DP/N WK890 and YK368), and all of them get rather hot when charging the battery. My 65W adapters never got so hot that I couldn't hold onto it, so I'm thinking it has to do with 90W adapters.

    Well mine get warm, like everyone else here, but bot crazy hot. I can hold my PSU no problem.
    You have 1 year warranty with Dell on these accessories.
