Just bought a T42 which has a 40GB ATA, what would be the biggest drive i can upgrade it to or that it can support. I found a 5400 rpm 160GB, and 5400 rpm 250GB. Is 250GB pushing it?

250 is the largest right now in the 2.5 inch form factor. I'd buy the largest drive your budget can afford within reason. I have two 160 gig drives in my T61. Newegg has some great deals on ATA drives.

capacity shouldn't be an issue as long as HDD and storage controller use the same interface.

You must have Service Pack Two on there if you wish to see drives in excess of 137GB. Other than that, I don't foresee any issues for you.
